its a two part epoxy resin- i think its polyester resin. you have to use the two part, because it has a hardener which allows it to harden at any thickness. most craft stores have it, or can order it. its about $60 for a gallon. quarts are also available.

You ended with "anything helps" and seeing how no one has answered for 4 days, I will venture where others fear to tread. Your into unknown territory. I suggest that because you have collected many thousands of caps you have the ability to experiment. Experiment on smaller versions and make larger ones that turn out the best looking. Any problem with the strength of the surface from bending with weight weight will be size related. Meaning a small round end table, say 24" across will pose little problem, while a table top 36" or 40" across will require a thicker base of plywood. If your going to use an existing table you can get an idea by pressing in the middle and see how much weight it take to flex it. Sadly to get them the lightest while still stiff enough you have to experiment with different thicknesses. I like the resin idea best but tile grout might work out easier and faster. I would think that with grout you have to keep the spacing of caps closer than with resin. Tile grout will stand up better to wear and stain. With grout you could use different colors, so explore that possibility in your designs. They will look different with different color grout and visual appeal is what will make then sell. You really should try different ways and see what the outcome is. If your looking to make money you have to compare several variables. The cost of materials and time verses money generated, along with how fast they sell. Besides tables you could make wall plaques too. While you might be able to sell them I doubt that it will be very profitable with all things considered but one never knows. By experimenting you will learn how to work with the materials and latter tries will no doubt come out better over time. I say go for it and have fun, the money will be gravy. I am sure you will end up with some beautiful works of art that will be worth the time and effort. Keep in mind your first few tries are experiments and are necessary for a quality final product than you can be proud of. SS.
